Project Spotlight: Converting a Weldment into a Single Investment Casting
Reducing production costs doesn’t always require a complete redesign. Sometimes, one of the biggest opportunities is taking a closer look at an existing component and asking whether there’s a better way to manufacture it.
That’s exactly what happened when one of our customers in the trenching industry approached us with an opportunity to improve an existing fabricated weldment. Their goal was simple: reduce manufacturing costs without sacrificing the strength or performance of the finished component. What started as a complex, multi-piece assembly ultimately became a single investment casting that reduced manufacturing steps, improved repeatability, and created a more efficient production process. The Challenge
The customer’s original component consisted of several machined and welded pieces that had to be manufactured individually before being assembled into a finished weldment. While the assembly performed well in the field, producing it required multiple fabrication, machining, welding, and inspection operations.
Every additional manufacturing step also meant more labor, more inspection, and more opportunities for variation – all of which added cost to the finished component. Managing multiple components increased inventory requirements and added complexity throughout production. The customer wanted a more cost-effective, repeatable solution that could simplify manufacturing while maintaining the strength and performance required for demanding trenching applications.


Our Solution
Rather than simply recreating the existing weldment as a casting, our engineering team stepped back and looked at the bigger picture. Working closely with the customer’s engineers, we evaluated the assembly and identified opportunities to redesign the component specifically for the investment casting process.
By redesigning the part for casting, we were able to combine several fabricated components into a single investment casting while preserving all of the critical functional features. We also incorporated features directly into the casting that had previously required welding or additional fabrication, creating a near-net-shape component that significantly reduced downstream machining.
Throughout the project, our engineers worked side by side with the customer to balance manufacturability, cost, and performance. The result was a new design that fit seamlessly into the existing assembly while continuing to deliver the durability and reliability the application demanded.
The Results
The finished design simplified nearly every stage of production. By replacing multiple fabricated components with a single investment casting, the customer reduced part count, eliminated several welding operations, and streamlined the overall manufacturing process.
The redesign also lowered production costs by reducing labor, minimizing machining, and improving dimensional consistency from part to part. With fewer manufacturing steps and less variation introduced during fabrication, the customer gained a more repeatable process while simplifying inventory management and the overall supply chain.
Best of all, the new casting continued to deliver the strength and performance required for demanding trenching applications, proving that improving manufacturability doesn’t have to come at the expense of product performance.
